How to Choose Photoelectric Sensors for Reliable Conveyor Detection

How to Choose Photoelectric Sensors for Reliable Conveyor Detection

A conveyor sensor can appear reliable during installation and then miss products after the line changes to a darker package, a different finish or a new container shape. Replacing it with a longer-range model may leave the original problem unresolved.

Reliable detection begins with a clear description of the task: what the sensor must detect, what it must ignore and how the controller should respond. For machine builders and maintenance teams, these questions provide a better starting point than housing size or maximum sensing distance alone.

Match the Optical Arrangement to the Machine

The first decision is the path the light will take.

A through-beam arrangement places an emitter and receiver on opposite sides of the detection area. It detects a target by the interruption of that beam, making two-sided mounting and alignment important considerations.

A retro-reflective arrangement places the sensor on one side and a reflector opposite it. A diffuse-reflective sensor instead receives light returned directly by the object, allowing installation from one side without a reflector.

Background-suppression models also work from one side but distinguish the intended target from objects farther away.

The DAIDISIKE photoelectric sensor range provides examples of these different optical arrangements. Comparing sensing modes first helps buyers narrow the selection before checking round or rectangular housings, connection options and output variants.

Identify What the Sensor Must Ignore

A package is rarely the only object in the sensor’s field of view. Conveyor surfaces, brackets and machine panels can also return light. If the sensor responds to the background when the product is absent, increasing sensitivity may make the problem worse.

Background suppression is useful to investigate where a target needs to be distinguished from a nearby surface. It uses distance-selective detection rather than relying solely on the amount of returned light.

One example is the BGS-CX61 background suppression photoelectric sensor, whose published specifications describe a focused 2 mm spot and separate NPN and PNP output versions.

A focused spot can help position the sensing area, but the spot diameter is not a guaranteed minimum detectable object size. Buyers should confirm the usable setting range and test actual targets against the real background. The term BGS also does not, by itself, establish that a sensor uses time-of-flight measurement.

Match the Electrical Output to the Controller

Optical detection and electrical compatibility are separate checks. A sensor can detect the object and show a status light while the PLC input still fails to respond correctly.

For common DC transistor outputs, NPN sinks current toward 0 V, while PNP supplies current from the positive supply. The correct choice depends on the input module’s documented circuit, including its common-terminal arrangement and input thresholds.

The NPN vs PNP sensor output guide explains these current paths and the separate choice of switching logic.

Before ordering, confirm the full sensor code, supply voltage, output ratings and connector assignment. Do not assume that identical wire colors or connector shapes mean identical functions. Light-ON and Dark-ON describe switching behavior; they do not replace the NPN/PNP compatibility check.

Consider the Entire Detection Sequence

A conveyor application needs more than an isolated sensor response-time figure. The object has to create a usable signal, and the controller has to register it before the relevant sorting, counting or positioning action occurs.

During the application trial, observe both the sensor’s indication and the controller’s input status. If they disagree, investigate wiring and input configuration before adjusting the optical setting again.

Record which product positions and gaps produce the shortest detection events. Include the machine’s actual operating conditions in the test, rather than assessing performance only with a stationary sample held in front of the lens.

Test a Representative Set of Products

Prepare a practical test set containing the products the line will actually handle. Include the smallest target, surface variations and expected changes in orientation.

For each sample, record detection with the target present and the absence of detection with the target removed. Repeat the check with the intended conveyor surface and machine structure in place. A successful test against an empty bench does not establish performance in the installed arrangement.

Ask the supplier to confirm specifications that the available documentation does not establish. A photograph or a similar-looking model is not a substitute for a matching specification or mounting drawing.

These are ordinary object-detection applications. General-purpose photoelectric sensors should not be treated as personnel-protection devices; machine guarding requires an appropriately selected and validated safety arrangement.

Build a Specification That Can Be Repeated

A useful sensor specification records the target, optical mode, mounting geometry, background, confirmed operating distance, output type and switching logic. It should also identify the exact model and the conditions used for acceptance testing.

This gives maintenance staff a reference when packaging changes or a replacement sensor is required. It also gives suppliers concrete information for recommending an alternative. Reliable conveyor detection starts with that shared description of the application, followed by a documented trial of the complete arrangement.
